In brief
Waste reduction should remove film that is not contributing to the approved process—not remove containment without evidence.
Measure applied film, breaks, rewraps and load condition first. Then change one controlled variable and validate the outcome through the real handling route.
Establish what counts as waste
Film in a successful, approved wrap pattern is material use. Film discarded through broken rolls, repeated wrapping, loose application, unnecessary revolutions or damaged stock may be avoidable waste. Define the categories so teams do not pursue a headline reduction at the expense of load condition.
Observe the wrapping point
Watch normal shifts rather than a demonstration pallet. Record how the film is anchored, where overlaps accumulate, how corners are handled and whether operators change the pattern for different load families. At machines, record programme selection, alarms, breaks and roll changes.
- Partial rolls abandoned away from the station
- Repeated wraps used to compensate for a weak pallet build
- Film tails that do not finish securely
- Breaks at the same edge or machine position
- One programme used for materially different loads
Fix process causes before down-gauging
A thinner film is not a waste programme by itself. If it breaks more often, needs extra revolutions or causes rewraps, applied material and operating disruption may rise. First address damaged pallets, sharp edges, inconsistent stacking, poor film storage, machine condition and unclear work instructions.
Validate one change at a time
Possible trials include a revised pattern, load-specific programme, dispenser, different identified film or better edge protection. Agree the safety and performance measures, trial representative loads and keep a written record. Extend the change only after the responsible team approves it.
| Stage | Evidence | Decision |
|---|---|---|
| Baseline | Film mass, pallets, rewraps and breaks | Where is use concentrated? |
| Observe | Patterns, settings, load families and exceptions | Is the cause material or process? |
| Trial | One defined change on representative loads | Did use fall without worsening the result? |
| Control | Approved specification and work instruction | Can the improvement be sustained? |
Practical checklist
- Measure before setting a reduction target
- Include rewraps and damaged film
- Correct pallet and application problems
- Trial difficult loads as well as easy ones
- Record and approve the new standard
